Commercial roofs rarely fail all at once. In most cases, serious roof damage begins with a small, manageable issue — a puncture in the membrane, an opening around a vent or a drain that is no longer moving water properly.

When these problems are caught early, they can often be repaired quickly and affordably. When they are ignored, water can spread through the roofing system, saturate insulation, damage the roof deck and eventually reach the building’s interior.

That is why regular commercial roof maintenance is so valuable. A professional inspection gives a roofing contractor the opportunity to identify minor problems before they become emergency leaks or force a premature roof replacement.

1. Repairing Punctures and Tears in the Roof Membrane

Commercial roof membranes are durable, but they are not indestructible. Punctures can be caused by dropped tools, sharp debris, HVAC work, foot traffic, storm damage or equipment being dragged across the roof.

Even a small puncture can allow water to enter the roofing system. Because the opening may be difficult to see from a distance, water can continue entering the roof every time it rains.

A professional repair typically involves cleaning and preparing the damaged area, installing compatible roofing material and properly sealing or welding the repair. The exact process depends on whether the roof is TPO, PVC or EPDM.

What happens without the repair?

Water can spread beneath the membrane and saturate the insulation. Wet insulation loses much of its thermal performance and may need to be removed. Continued moisture can also corrode metal roof decking, damage ceiling materials and encourage mold growth.

A small membrane repair may cost hundreds or a few thousand dollars, depending on its location and accessibility. If the puncture goes unnoticed, the resulting insulation, deck and interior repairs can easily reach several thousand or tens of thousands of dollars.

Catching the puncture early may save the building owner five to 10 times the cost of the original repair.

2. Resealing Open Seams and Membrane Laps

The seams connecting sections of a commercial roof membrane are some of the most important parts of the roofing system. On TPO and PVC roofs, seams are typically heat-welded. EPDM systems may use tapes, adhesives and primers.

Over time, seams can separate because of improper installation, building movement, temperature changes, age or repeated exposure to standing water. Even a small opening can provide a direct path for moisture.

During roof maintenance, technicians inspect the seams and laps throughout the roof. Loose areas can be cleaned, prepared and repaired using materials that are compatible with the existing roofing system.

What happens without the repair?

An open seam can allow water to travel several feet away from the original opening. This can make the source of an interior leak difficult to locate and allow a much larger section of insulation to become wet.

Instead of repairing a short section of seam, the building owner may eventually need to replace an entire roof section.

A localized seam repair might cost less than a major leak investigation and restoration. If the issue spreads, replacing saturated insulation, membrane and damaged interior materials could cost $10,000, $25,000 or more.

Quickly repairing an open seam can prevent a relatively simple maintenance item from turning into a large restoration project.

3. Repairing Flashing Around Roof Penetrations

Commercial roofs contain numerous penetrations, including pipes, vents, HVAC curbs, conduits, drains, skylights and exhaust systems. Each penetration creates an interruption in the continuous roof membrane.

Flashing is installed around these areas to prevent water from entering the roofing system. However, flashing can crack, pull away or deteriorate because of age, vibration, temperature changes and movement from rooftop equipment.

Common repairs include replacing deteriorated sealant, rebuilding pipe boots, repairing curb flashing and installing properly reinforced membrane around the penetration.

What happens without the repair?

Water entering around a penetration can affect more than the roof. It may also damage HVAC equipment, electrical systems, interior walls, ceilings, inventory or production areas beneath the opening.

Leaks around rooftop equipment can be especially expensive because they may be mistaken for mechanical or plumbing problems. This can delay the correct repair while water continues to enter the building.

A flashing repair may cost several hundred to several thousand dollars. That repair could prevent interior damage, equipment downtime and moisture remediation costing many times more.

For buildings with expensive equipment or sensitive operations, the potential savings can be substantial.

4. Clearing and Repairing Roof Drains, Scuppers and Gutters

Commercial roofs are designed to move water toward drains, scuppers, gutters and downspouts. When those components become clogged or damaged, water has nowhere to go.

Leaves, branches, trash, roofing debris and sediment can block drainage systems. Drain covers may be missing, downspouts can separate and gutters can pull away from the building.

Maintenance crews remove debris, inspect drainage components and make repairs when necessary. Damaged drain assemblies, loose gutters and disconnected downspouts should be corrected before the next major storm.

What happens without the repair?

Blocked drainage causes water to collect on the roof. Water is heavy, weighing more than 5 pounds per square foot at a depth of 1 inch. A large area of ponding water can place significant additional weight on the roofing system.

Standing water also increases pressure on seams, flashing and weak areas. During winter, trapped water may freeze, expand and cause additional damage.

Drain cleaning or a minor drainage repair may only cost a few hundred dollars. Ignoring the problem could contribute to saturated insulation, structural damage, interior leaks or a partial roof failure.

Preventing one serious drainage-related incident can save a building owner tens of thousands of dollars.

5. Correcting Areas of Ponding Water

Ponding water is water that remains on a low-slope commercial roof long after a rainstorm has ended. It may be caused by clogged drains, compressed insulation, inadequate slope, structural movement or an improperly installed roofing system.

Some low spots can be corrected with tapered insulation, drainage improvements or localized rebuilding of the affected area. The right solution depends on why the water is collecting.

The first step is determining whether the problem is caused by maintenance, drainage or the underlying construction of the roof.

What happens without the repair?

Persistent ponding water can accelerate membrane aging and place continuous stress on seams and flashing. Dirt and organic material also collect in these areas, which may encourage plant growth and further block drainage.

If water enters the roofing system, the trapped moisture can spread throughout the insulation. The roof may look acceptable from above while significant damage develops underneath.

Correcting a low area may cost a few thousand dollars, especially when insulation must be rebuilt. However, allowing ponding water to repeatedly damage the roof can shorten its service life and contribute to a replacement costing tens or hundreds of thousands of dollars.

The greatest savings may come from gaining several additional years of useful roof life.

6. Securing Loose Edge Metal, Coping and Perimeter Flashing

The perimeter of a commercial roof is exposed to some of the strongest wind pressures on the building. Edge metal, coping caps and perimeter flashing help secure the roofing system and prevent water from entering exterior walls.

These materials can loosen because of age, corrosion, missing fasteners, expansion and contraction or improper installation. Sections may begin to lift, separate or rattle during high winds.

Repairs may include replacing fasteners, resealing joints, installing new cleats or replacing damaged sections of metal.

What happens without the repair?

Loose perimeter components can allow water behind the roof membrane and into the building’s walls. More importantly, wind can get beneath unsecured roofing materials and begin lifting the roof system.

Once wind enters beneath a membrane, the damage can spread quickly. A repair that originally involved a short section of edge metal can become a major wind-uplift failure.

A localized perimeter repair might cost a few thousand dollars. Significant wind damage can require extensive roof replacement, emergency stabilization and interior repairs costing $25,000 to more than $100,000 on a large facility.

Maintaining the roof’s perimeter is one of the most cost-effective ways to reduce the risk of storm damage.

7. Repairing Loose Fasteners and Leaks on Metal Roofs

Metal roofs commonly develop problems around exposed fasteners, panel laps, seams, closures and penetrations. Fasteners may loosen as metal panels expand and contract during temperature changes.

Washers can crack or deteriorate, allowing water to enter around the fastener. Panel seams may also separate, and sealants can lose their flexibility over time.

Maintenance may include replacing damaged fasteners, installing larger fasteners where appropriate, resealing laps and repairing details around penetrations. In some cases, a properly designed restoration or coating system may also help extend the roof’s service life.

What happens without the repair?

Water entering through fasteners or seams can corrode metal panels and structural components. Insulation beneath the roof may become wet, and leaks can spread throughout the building.

Corrosion also makes future repairs more difficult. Once the metal has deteriorated significantly, replacing panels or larger sections of the roof may be necessary.

A targeted metal roof repair may cost a few thousand dollars. A full metal roof replacement on a commercial facility can cost hundreds of thousands of dollars.

Addressing fastener and seam problems early can help the owner avoid major panel replacement and preserve the existing roof.

8. Removing Wet Insulation and Replacing Damaged Roof Sections

Once water enters a commercial roof, it may become trapped within the insulation. Wet insulation does not always produce an immediate interior leak, so the problem can continue developing unnoticed.

Professional inspections, moisture surveys and core samples can help determine how far the moisture has spread. When the damage is limited, the affected membrane and insulation can be removed and replaced.

This is often called a localized cutout or sectional repair. The area is opened, damaged materials are removed and the roofing system is rebuilt with compatible materials.

What happens without the repair?

Wet insulation reduces energy efficiency and may cause heating and cooling systems to work harder. It can also contribute to mold, corrosion and deterioration of the roof deck.

Most importantly, moisture rarely remains confined to one small area. Each storm can allow the saturated section to grow.

A localized repair might cost several thousand dollars. If the moisture spreads across a large portion of the roof, the building owner may no longer be able to complete a smaller restoration or recover project. A complete replacement could become the only responsible option.

Removing wet materials early could save tens of thousands of dollars and add years to the service life of the roof.
